How to Bond Fittings to Black Aluminum Handrail Tubing with Epoxy
This guide explains how to bond compatible Inline Design handrail fittings, connectors, and end caps into our Black Matte Aluminum 6005A-T61 handrail tubing.
This procedure is for the Black Matte Aluminum variants, not the Satin Stainless Steel or Black Powder-Coated Stainless Steel variants.
Recommended Epoxy
Use a slow-setting, two-part epoxy formulated for bonding metal. Our recommended readily available option is J-B Weld Original in the Twin Tube or Syringe package. J-B Weld MarineWeld is also acceptable when additional water resistance is desired.
Choose J-B Weld Original 8265S slow-setting epoxy. Do not substitute J-B KwikWeld or another quick-set product.
For professional installations, 3M Scotch-Weld DP420 is a suitable structural-grade alternative when used with the correct 2:1 dispensing cartridge, applicator, and mixing nozzle.
Tools and Materials
- J-B Weld Original slow-setting two-part epoxy, or an approved equivalent
- 80-grit sandpaper or a small abrasive pad
- 90% or higher isopropyl alcohol
- Clean, lint-free disposable towels
- Mixing tray and mixing stick
- Nitrile gloves and safety glasses
- Painter's tape, clamps, or another non-marring method to hold alignment
Before You Begin
- Dry-fit every part. Confirm the fitting slides fully into the tube and verify its final orientation before mixing epoxy.
- Mark the insertion depth. Use painter's tape or a removable mark so you know where the fitting should stop.
- Protect the visible finish. Apply painter's tape around the tube opening. Do not sand or scratch the visible Black Matte exterior.
- Work in a dry, well-ventilated area. Read and follow the epoxy manufacturer's label and Safety Data Sheet.
Surface Preparation
Surface preparation is the most important part of a durable epoxy bond.
- Abrade the hidden bonding surfaces. Lightly sand the inside of the aluminum tube and the inserted portion of the fitting with 80-grit sandpaper until the surfaces are uniformly scuffed. Sand only the areas that will be hidden after assembly.
- Remove dust and contamination. Wipe both bonding surfaces with 90% or higher isopropyl alcohol using a clean, lint-free towel.
- Allow the parts to dry completely. Do not touch the cleaned bonding areas with bare hands.
Mix and Apply the Epoxy
- Dispense equal amounts of J-B Weld Original resin and hardener onto a clean mixing surface.
- Mix thoroughly until the color and consistency are completely uniform, following the manufacturer's instructions.
- Apply a thin, continuous coat around the full circumference of the fitting's hidden insertion surface. Add a light coat inside the prepared tube opening where practical.
- Do not overfill the joint. Excess epoxy can block drainage paths, enter screw holes, or create unnecessary squeeze-out.
Assemble and Align
- Insert the fitting slowly while rotating it slightly to spread the epoxy evenly.
- Push the fitting to the marked insertion depth.
- Set the fitting to its final orientation immediately.
- Remove squeeze-out before it hardens using a plastic scraper or disposable towel. Use isopropyl alcohol sparingly for final residue cleanup, keeping it away from the visible painted finish whenever possible.
- Secure the assembly with painter's tape or non-marring clamps so it cannot rotate or move during curing.
Curing
Keep the joint dry, supported, and undisturbed at room temperature. J-B Weld Original typically sets in approximately 4–6 hours and reaches full cure in approximately 15–24 hours. Temperature affects cure time, so allow additional time in cool conditions.
Do not install, load, pull, twist, or test the joint until the epoxy has fully cured. For railing assemblies, allow at least 24 hours before handling under load unless the epoxy manufacturer requires a longer cure.
Final Inspection
- Confirm the fitting is fully seated and correctly aligned.
- Verify that the fitting does not rotate or move by hand after full cure.
- Confirm all drainage openings, screw holes, and required mechanical-fastener locations remain clear.
- Remove protective tape and clean the visible finish with mild soap and water.
